AC/Heat and Door Jamb Help needed please!
First, the AC issues. I know this is pretty common but I feel Im seeing some weird things not very common with mine, which is why Im asking.
So the AC works, but heres what it does:
*Only cools air on normal or bilevel 80% of the time, and the air is not pushed out of the vents (more or less falls out, faster in relation to the speed of the jeep)
*Every so often, I get the blower to work. Nothing that I have done/noticed triggers this. When it does work, it works on all speeds no issues.
*I tried to get the heat to work the other day since we're starting to get into the colder months, and nothing. I couldnt notice anything happening.
*When the AC isnt blowing, if I put it to max I think I hear something shift but nothing happens further, no noises or air flows.
I know common issues are the speed switch and the rectifier (i think thats what it is). My rec looks newer, and I know the blower *CAN* work...the only thing its leaving is the speed switch, but I dont get why that could affect the heat but with the speed switch working occasionally, I wonder if its at fault.
Second issue is, while cleaning the truck I noticed the body side of the door jamb is cracked all around the catch, and upon googling I found this is something that just happens. The passenger side isnt bad yet, but the drivers side is wiggly. Is there anyway to fix this, like some aftermarket thing I can bolt up, since some people say the metal is too thin to weld? Or am I going to lose my doors at some point and should just go ahead and gut/bedline her?
On the subject of doors, 2 minor things: Can the triangle windows be swapped for a vent window? And is there a way to fix the rear door latch (mine seems to not want to click closed every time)?
Pic of the damage. Also, so far the door works ok but I can tell when its shut its a little loose.

As for the dash vents, you have a vacuum leak.

We're thinking of cutting that piece out of one of my parts Jeeps and overlaying it to the cracked one and then pop-riveting it on. Perhaps some super fancy body adhesive between the two pieces also.

Having a donor to cut a fresh piece out of would be a huge help. I would probably go with plug welds before pop rivets or adhesives but hey, give it a shot and report back sir!

This is probably what you are looking for. Not sure if it is better than welding it up, or if you need to weld the crack before bolting the re enforcement plate up but it's probably not a bad idea (weld it up, grind it smooth, then use the plate to keep it from happening again)

Jeze, I wasn't even paying attention to the ebay link. I just remember I saw one at some point and figured I would post it up.
Maybe the clearance is too tight to mount something similar to the body-side?

OK, semi new development.
Ive been on a fuse spree. Im going to buy enough to swap them all over here soon (old to new) but I had a handful laying around so I gave it a shot.
first one got me my interior lights (it was completely missing...)
Second one got me my radio back
third got me AC! (altho heat didnt really work, seemed that when I put it to heat the temp changed but the air stopped blowing)
All fuses replaced looked fine (was the first thing I checked before I made any post. KISS right?)
I drove the truck about 3 miles, AC rockin the whole way no issues. Went to come home...
NOTHING.
I noticed when I originally swapped the fuse under the dash, I got a tiny spark when I put it in. When I tried a new fuse, I got nothing. No spark, no blower, nothing.
So im at a loss. I swapped both the engine bay and under dash fuses, and no combo got me the blower back.
Im thinking theres either an intermittent short/interruption or possibly a bad fan, but im not an electrician so Im just pissig up a rope here.
I need to buy a test light...

Looks like a dual problem.
First, there shouldn't be any power to fuse 5 (30 Amp) in the fuse block with the ignition switch OFF. Power from the ignition switch to fuse #5 happens when the switch is turned to ACC or RUN. The electrical connector at the ignition switch may be burned up, shorting out. Suggest you take a look at the electrical connector on the switch to check its condition. See connector pin out below. Pin cavity 6, Violet wire, is power to fuse #5. There's a 60 Amp fuse in the PDC that feeds the ignition switch. Check to see if it's blown.
Second, there may be a short to ground somewhere in the blower circuit causing the fuse to blow. Start by unplugging the connector for the blower motor to see if the fuse(s) blow. If the fuse(s) still blow, pull the climate control panel out of the dash and examine the wiring and connectors to the climate control panel. If everything looks okay unplug the electrical connector to the climate control switch and blower speed switch and see if the fuse(s) blow.
This is a start for you. Further trouble shooting will be required if you can't locate the issue(s).
