you pry have a broken bolt. I had one that snapped off on a brand new oem alternator. Unfortunately you have to change the whole alternator.

it sounds like you have a bad diode in your alternator. if you jump your battery every once in a while or if your battery is low and the alternator has to work extra hard to charge you can damage the diode.
also I would check the wiring. its probably stock and it could have corrosion at the connection points that spreads inside the wire.

you said that you had your alternator tested and it was good. that makes me think wiring (especially cuz you have to tap on it) or battery is not taking the charge

i would peel back your wire loom all the way back to the bracket and see if the insulation has rubbed off, its good to check on the condition of the wires just for kicks. also a bad master fuze will keep you from recharging.... i killed a new red top before i figured that out

The box you are talking about is sealed and is not likely to be your problem. Ive had the same problem twice and both times it was the alternator. The first time i had the alt. checked and it tested good! After replacing the lower half of the harness, the problem was still there--New alternator--Problem gone!

take the alternator off and take it to a alternator shop and see if its putting out the right amount of charge. autozone can do this for you, mine was doing the same thing, took it to a alternator shop etc......and they replaced this little thing that had two prongs on it, they said that they wear out over time and need replaced due to having so many miles, 40 bucks and it works like new.....not saying thats what yours is but ya never know. cheaper than a new one. they said it was putting out the correct amount of charge but they decided to take the shell off and check one thing that was seen most common in them, and that was it!
