I'm debating on how I want to do this. I really to take the t case out to do it. I've seen tutorial vids where people measure it off and use an angle grinder with it spinning in first gear. So it act's kind of like a lathe in a sorts. Helps to get a straighter and faster cut.

I will add, that the taps from IronRock are tapered and drilled hole needs to be longer than necessary to accommodate taper. I suppose a bottoming tap would be better suited.

You dont have to take the T-case out.. just do like the Youtube vids.. I forget what gear to put the trans in to cut.. Maybe Steve remembers wink wink..

I used reverse gear, shaft turns slow and controlled. When shutting vehicle off, place in neutral for a few moments to lets shaft stop turning before placing in park, or turn off key in neutral.

Have done two hacks. Second one I tried cutting with engine off, did not work as well.
Wear a face shield and long clothes, the sparks fly!

The other way to turn the shaft and cut, is to lift one front wheel off ground and have a friend rotate wheel. Place transfer case in 4WD mode, not sure if Low of High range would work better.

And of course properly support vehicle and chock wheels.

Cutting oil with a 1/16" cutoff disk? Never tried that, I just cut half and let cool before continuing.

Sorry didn't see that post, was referring to the drilling and tapping

Cutoff worked fine for me with engine running. I ate some drill bits until I got cutting oil then that was cake too. Tapping was no problem at all with the oil
