I used a dremel and cut a hole in the heater duct for access. Used a flashlight to inspect and was opening and closing properly. Duct taped the piece back on. Go on heater treater website and they have pics where to cut

I will. The door fit tightly at both ends of the travel? Door not bent?

Yup nice and tight no bends. I'm at a loss I've done everything and still luke warm at best. I don't want to do heater core but I might have to it's pretty cold here in nh. Good luck hope you get your heat!

I cut out a notch for the blend door and looked around inside as best as I could. Nothing out of the ordinary. Blend door is in fine shape and the axle it pivots on was not broken. Full sweep from hot to cold. The actuator motor works smoothly and also moves the full sweep. I taped the notch back in place. No time to test drive it.

If you are considering replacing your heater core, I am in the middle of mine and can give you tons of tips on taking it out (and putting it in once I do it this weekend). I also found a really helpful guide for it that I can PM. It is not a very hard job, especially with 2 people, it just takes a long time.

Update.
I got to drive the Cherokee today. 28-35 degrees and windy as all get out. Heater is now blowing almost hot! Nowhere near as hot as my first Cherokee would blow, but hot enough that I didn't need to wear gloves and a jacket while driving! I'll take it!
All I did was remove the blend door actuator, cut open the heater plenum above the actuator, flap the door back and forth, turn the key on, turn the heater control to where the red and blue meet, watch the actuator till it got to the middle of it's sweep and turn the key off, reinstall the piece I had cut out, Duct tape it in place, align the blend door with the actuator and bolt the actuator back in place. Turn the key on, move heat control to full hot and go for a drive.
I hope this helps anyone who seems to have heat/blend door issues.
