I have seen a lot made out of square stock. I think they look good and look pretty easy to make.

I'm not sure if your interested in buying a rack, I was thinking about fab too, but I finally found a rack that is cheap enough not to fabricate.... It's a little over 5' long by just under 4' wide, and only $110. I will be buying one soon, but I can't tell you at this time if it is sturdy enough for what you need. At $110 bucks its hard to ignore though, fab is gonna cost you at least half that and 5 times as much work. Just my tc

Default Really nice roof rack for dirt cheap...60 bucks cheap..

Hey man, I used 1/2 inch rigid conduit tubing and it was very easy to work with and cost dirt cheap at Home Depot. I made the roof rack from start to finish in 1 1/2 days. It ended up turning out really good, and is super strong, I drove it out at ocotillo wells desert for 3 days straight with over 2 hundred pounds of gear in it, and it help up like a champ. I got a video of my jeep on youtube and you can see the roof rack and how awesome it turned out! It only ended up costing me grand totaly of 60 bucks for all the metal and it looks better than the $1300 Gobi roof racks. I have had a million compliments on it. Heres the link to the video.... http://www.youtube.com/watch?v=http:...?v=odqOZKOJpHI .... Hope you figure out what your going to do. Its really nice having the extra gear storage area.

I also made mine out of conduit. Picked up a conduit bender from a pawn shop. Between it and the conduit, only had about $75.

CL one there always on there sold mine for 150 , bought it for 50 , new was km safari rack at 370, so there are a lot out there if you need one, but then again fab is most of the fun!!
