Iirc, I had the exact same issue. Double nut worked on one side but I think I had to cut a hole in the unibody to get better angle on the stud, then welded the cutout back in after. You may need to take it to a shop for help depending on your resources at home. Or PB Blast the hell out of it for a few days and try again.

Looking to lift my xj some more but not sure if i should get some shackles added to my RE 3.5 leafs and new coils or just spacers, whats the best brand of shackles? any input?

The RE 4.5" springs are softer than your 3.5" springs, so keep that in mind when deciding on how to raise the front.
I'd recommend ACOS by JKS.

Add a set of Boomerang shackles and gain 1.5 to 1.175" out back.

I can get a good deal on RE 4.5 leafs brand new from a friend who totaled his xj before installing his lift, if i get those should i just add an inch spacer up front?
Yes, but you should always run an extended shackle with the 4.5" leafs. The OEM shackles will limit articulation.

Thanks for the link Frank. Think I'm gonna give my straight shackles a shot first. But don't worry soon as the red suited fat man is done reaming mine ****. A serious UTK steering kit, set of Bilsteins, and a SYE will be ordered.

They look to work really good, but a little searching says that the pucks wear fast and they get noisy. It does look like the pucks would be easy to change, but I could find no mention on how fast, fast was, and at $25 for a 4 piece rebuild kit it could get expensive fast.

I'm wondering what was done to rectify the strength problem and what the expected lifespan of the bushings would be under moderate use.
In summary,
1) Have the slider boxes been strengthened or redesigned since 2012?
2) Is there an expected wear-out mileage of the bushings?
4) While I have your attention, do you offer discounts for military servicemembers and/or members of CherokeeForum.com?
Thank you very much

With the large variety of leaf springs on the market we did not want to limit the end user to a certain style leaf. Military wrap and heavy duty springs would not fit with a skid plate gusset.
We have yet to sell a replacement set of the UHMW bushings for normal wear. The majority of customers are simply purchasing a spare set to keep in the jeep. We have had a few people melt the bushings with the exhaust, but if routed correctly that is a non issue.
Unfortunately at this time we are not offering any promotions or specials.
Hope that helps. Please let me know if you have any further questions.
Thanks!

Hmmm. I'd think getting beat up wouldn't be a big concern and easily overcome. For one, just make them from thicker material. They look good but I'm well past "mild wheeling" now. Thanks for the info.
